The challenge
The client was progressing through manufacturing scale-up of a consumer appliance with thermoelectric cooling capability. During late-stage development, testing showed that the product was not behaving as predicted, with cooling performance reducing as the thermal load increased.
With manufacturing scale-up already underway, the client needed to understand the root cause of the performance issue and identify practical improvement options that could be considered without major disruption to the existing product design or programme timeline. This required a focused, system-level assessment combining practical testing, thermal analysis and engineering review to identify the factors limiting performance.
42T was appointed to provide a rapid technical diagnosis and define a range of improvement options, from quick-turnaround changes to more substantial future-generation design updates.

42T carried out a focused one-week cooling assessment, combining practical device testing, thermal analysis, product teardown, scientific research and engineering judgement to identify the factors limiting performance.
The team began by reviewing the scientific evidence and available user feedback to establish what temperature the product needed to achieve. This showed that a less aggressive cooling target was likely to provide the intended user benefit while better reflecting user preferences. Adjusting the target temperature reduced the initial thermal soak by 30% and the calculated thermal load by 20%, creating a more achievable requirement while remaining consistent with the intended user benefit.
Testing then identified the system’s ability to reject heat as the principal limitation on sustained cooling performance. This explained why the product cooled effectively at first but struggled to maintain its target temperature during use. By establishing the true system bottleneck, 42T gave the client a clear basis for prioritising the next steps.
42T structured the findings into a roadmap based on ease of implementation, from firmware updates, through minor modifications to electronics or small components to changes requiring tooling modification. Lower-disruption changes to the existing system, combined with the revised temperature target, offered potential for approximately 50% improvement, subject to further testing. One of the more substantial changes identified within the existing product envelope was estimated to give a 2 to 3 times improvement in heat rejection. The roadmap also identified where a wider form-factor change might ultimately be required.
Together, the findings gave the client a clear technical basis for prioritising changes to the current product and planning longer-term development. 42T’s rapid response supported timely decision-making during manufacturing scale-up and provided a clear basis for focusing subsequent development on the most promising improvement routes.
